Bifold doors are built in sections that fold out. Typical bifold doors are hollow. They have a small frame around the perimeter, with two pieces of thin plywood on both sides. This makes them lightweight and easy to handle. This design can fail if the door has been abused or has been in use for a long time when the roller at the top begins to come loose. When you try to use the door, the roller may tilt or turn sideways and bind. Before you can stop pushing, the wood breaks around the roller and the door fails completely. You can replace the wood with a new piece in about an hour. Grab the door with both hands and lift it up and out of the track at the top. If the rollers are tipped or sideways, you may need to jiggle the door to get them to come out of the track. Lift the door up with your fingers, it it has a pin at the bottom. If it won't lift up, tilt or swing the door to one side and the pin should release from the track. Place the door flat across two sawhorses. Measure the location of the roller where it is inserted into the door and write it down.




Use a pair of pliers and a screwdriver to pry and pull the rollers from the top of the door if they don't fall out. If the roller is screwed into the door, unscrew it from the wood if you need to. Place a chisel on either side of the damaged area between the two plywood faces where there is good wood without any chips or splits. The chisel should be perpendicular to the grain of the wood. Drive the chisel into the wood by tapping the back of it with a hammer. Cut across the frame evenly so that it's flat and leaves no remaining splinters or chips. Cut out the frame of the door on all four sides of the damaged area, leaving the plywood intact. You should have a rectangular opening in the door frame where the roller was attached. File out the sides of the rectangle if needed with a small file to get them even and straight. Measure between the plywood pieces. Set the fence on the table saw and rip a piece of fir strip to the measurement. Measure the length of the rectangular area. Cut the piece of fir to length using the miter gauge on the table saw.




Spread glue liberally into the rectangular cutout with a glue bottle. Spread glue onto the block. Place the block in place in the cutout and tap it in with a hammer. Place a hand clamp on the door and tighten it until glue oozes out all the cracks. Let the glue dry for a minimum of one hour. Measure the diameter of the roller where it is inserted into the door. Select a drill bit that is 1/16 inch less than the diameter of the pin on the roller and install it into a cordless drill. Using previous measurements, drill a hole down into the new block. Screw the roller into the hole until it's flush. Tap the roller into the door with a hammer if it's a pound-in type. Hang the door just as you removed it. Place the pin at the bottom in place in the bottom track if there is one.
